Hot strip mills are among the most demanding environments in heavy industry. The drive systems powering mill stands operate under extreme electrical loads, where a single undetected fault can cascade into catastrophic equipment damage and days of lost production.
A large steel-producing customer’s hot mill stand relied on a legacy DC circuit breaker system that had reached the end of its serviceable life. Recognizing the risk, the customer turned to Premier Automation to modernize the system before a failure forced the issue.
The Problem
The aging high-speed DC circuit breakers protecting this customer’s hot mill stand drive motors were failing with increasing frequency. Replacement parts from the original era were scarce and expensive, leaving the maintenance team with limited options when a breaker failed. Beyond the parts availability problem, the legacy system had no ability to monitor real-time electrical conditions. Without that visibility, there was no way to detect developing faults before they became catastrophic events.
The Solution
Premier Automation engineered and delivered a complete replacement of the hot mill stand breaker and control system, combining modern high-speed DC circuit breakers with a custom-built PLC and HMI platform:
- High-Speed DC Circuit Breaker Replacement: Supplied four new high-speed DC circuit breakers with current production support, improved parts availability, and a fraction of the replacement cost of legacy equivalents.
- Custom PLC Control System: Designed and integrated a PLC system to manage all breaker control functions, replacing the logic previously handled by the obsolete system.
- Operator and Maintenance HMI: Developed a dedicated HMI giving operators real-time system visibility and providing electricians with the diagnostic information needed to troubleshoot conditions quickly and accurately.
- Advanced Fault Monitoring: Configured the system to continuously monitor current imbalances, motor overvoltage, and instantaneous overcurrent conditions, with the ability to trip breakers in under 10 milliseconds upon detecting a fault.
All engineering, integration, and custom development was performed by Premier Automation.
The Results
The modernized hot mill stand breaker and control system eliminated the parts availability risk that had put this asset in jeopardy and introduced a level of protection the legacy system was never capable of delivering.
